Item Consumption

    We have two items that have been removed from all BOMs, but continue to be consumed in our system somehow. All of the physical inventory has been locked away, so no one is posting this behind the scenes or by accident, and we have confirmed that the BOMs that the items are being consumed against do not list either of these two items and confirmed all the assembly BOMs are also missing these two items.

    Is there any way to determine what is causing these items to be consumed when they are not listed on any BOMs? The items themselves still have WIP items listed under their "Where Used" section, could this be causing consumption?

    Just because you changed the BOM, that doesn't change the open production orders.  You also need to update/refresh/replan the existing production orders in order for the changes to the BOM to occur.  You should be able to see on the item card what production orders need modification by looking at the Qty. on Component Lines and drilling in.

    We did monitor that at first, but now it's been 5 months and it is still being consumed somehow. I've been checking the "Qty. on Component Lines" a few times a week just in case, so far nothing.

    I recommend checking the Item Ledger Entries to see if any document numbers are being referenced on the consumption entries.

    There are; we've made a list of all of the items that are "using" these obsolete items and none of them have the obsolete items in their BOMs. That's where we are getting confused and concerned since there should be no consumption.

    The document number field on Item Ledger Entry will tell you exactly what document and transaction caused the consumption.  If it is a consumption transaction, then you can look an the Production Order referenced in the ILE document number and you can check the component lines of that production order to find the item that was consumed.

    It really sound to me like you did not refresh the production orders after you changed the bills of material.
    When you create / refresh a production order it will make a copy of the current bill of material.  Changing the production bill of material will nto update the production orders, you have to re-refresh them to copy the new bill of material.

    Are you using Bill of Material revisions by chance?  IF you are when you open the production Bom you are not viewing the active version if there are multiple versions and if you change the one you see you are not actually changing the active version of the BOM. Note the Active version field in the header and you will need to open the active version, create a new version, etc.
    I typically do not recommend using versions and instead use the start and end dates of the components due to some of the quirks of versions that cause lots  of confusion.

    Ian - do you possibly have a customization that is using a substitute item if there is inventory on it? Just trying to think of another possibility other than setup.

    I'm not sure if you've resolved this yet, but the other thing to consider is how this material is being 'consumed'. Is somebody manually posting from the production order? Is there documentation that the users are validating the consumption against?
